Die Cutting in Massachusetts

Die cutting is the process of using a custom steel rule die to simultaneously cut and score packaging board into non-rectangular shapes -- creating custom-contoured packaging outlines, window openings, handle cutouts, tuck tab slots, and any structural packaging element that requires precise, repeatable cutting beyond straight-line guillotine capability. Die cutting is the foundational process that enables the full range of custom packaging structural forms, from the simplest custom-corner window cutout to the most complex multi-level specialty structural design.

Steel Rule Die Construction

A steel rule die is a sheet of wood (typically 18mm plywood) with steel cutting rules and scoring rules bent to the required cutting and scoring pattern and inserted into routed channels in the plywood base. The cutting rules have sharpened edges that cut through the board; the scoring rules have blunted edges that crease the board for fold lines. The die also includes ejection material (rubber foam) that pushes the cut board away from the cutting rules after each press stroke, allowing the board to be removed and the next sheet positioned. Steel rule dies are custom manufactured for each unique packaging design.

Die Cutting Process Options

Flatbed die cutting uses a flat platen press where the die is mounted horizontally and the board is fed under the die for each press stroke -- slower but capable of handling thick boards and complex die designs. Rotary die cutting uses a cylindrical die mounted on a rotating cylinder -- faster and more economical at high volumes but less capable of very thick boards and some complex die geometries. The appropriate die cutting process is selected based on the packaging design's complexity, board weight, and production volume.
